White Rust on Galvanized Coil: Causes, Prevention and What to Do at Delivery

Every GP coil buyer in Pakistan meets white rust sooner or later — usually at the worst moment, when the wraps come off a freshly delivered coil and the first laps are covered in a chalky white film. Sometimes it wipes away and means nothing. Sometimes it has eaten the coating and the coil is a claim. The difference is not luck; it is moisture, airflow and time, all of which are controllable.

This guide explains what white rust actually is, why Pakistan’s climate makes it so common, and the exact prevention and receiving practices that separate a cosmetic nuisance from a commercial loss.

What white rust actually is

White rust — properly called wet storage stain — is a corrosion product of the zinc coating itself, not of the steel underneath. Freshly galvanized zinc is chemically active. When it stays wet with no air circulation (water trapped between coil wraps or stacked sheets by capillary action), the zinc reacts with water and oxygen to form white, powdery zinc oxide and zinc hydroxide. Given dry air, the same surface would instead react with carbon dioxide to form the familiar dull-gray protective patina.

Three implications follow:

  1. It is a coating problem, not (initially) a steel problem. Light white rust is cosmetic; the zinc underneath is intact.
  2. Fresh material is the most vulnerable. Newly galvanized surfaces are far more reactive than aged ones — the first weeks of a coil’s life are the danger zone.
  3. Heavier coating does not prevent it. White rust depends on moisture and airflow, not coating mass. A Z275 coil stored wet will stain just as a Z80 coil will; coating mass governs long-term red-rust life, not storage stain.

If you see red rust on a “galvanized” surface, the coating at that spot is gone. That is a different conversation with your supplier than white rust.

Why it is so common in Pakistan

  • Monsoon humidity and rain during the July–September shipping and storage season.
  • Coastal air in Karachi, where most coils land and many are stored — salt-laden humidity accelerates the reaction.
  • Container condensation on sea freight: temperature swings between hot days and cool nights condense water inside sealed containers and packing.
  • Open-yard storage with tarpaulins: a tarp keeps rain off but traps ground moisture and condensation underneath — a classic stain generator.
  • Tight stacking of sheets and slit coils with no airflow between surfaces.

Prevention: the practices that actually work

In transit and import packing

  • Specify seaworthy export packing: moisture barrier, desiccant, and VCI (vapour corrosion inhibitor) paper for coated coil.
  • Ask for passivated (chromated) and/or oiled surfaces when ordering GP; for galvalume, anti-fingerprint treatment serves the same protective role. Know what you ordered — unpassivated bright GP needs faster use.
  • Inspect container seals and packing on arrival; wet packing is an early warning.

In the warehouse

  • Store indoors, on pallets or timber — never on bare floor or ground.
  • Keep the space dry and ventilated; avoid exterior walls and roof drip lines.
  • Do not store freshly arrived (still cold) coils in a warm humid warehouse unopened — condensation forms on the steel; let material acclimatise before unpacking.
  • Stack for drainage and airflow; never stack wet material — separate and dry it immediately.
  • FIFO: use fresh GP within weeks, not months. The longer unpassivated material sits, the higher the stain risk.

On site (roofing and cladding work)

  • Keep sheet bundles covered but ventilated; avoid tight plastic wrapping in the sun.
  • If sheets get wet in the stack, restack them dry as soon as possible — capillary water between laps causes staining within days.

What to do at delivery: the receiving checklist

  1. Inspect before unloading. Outer wraps and edges tell you most of what you need to know.
  2. Photograph everything — packing condition, wraps, laps, tag — before and during unpacking.
  3. Note any staining on the delivery receipt. A clean receipt signature kills most claims.
  4. Grade what you find:
    • Light white film: brush with a stiff nylon (non-metallic) brush, dry, and use normally. Expect it to weather into the normal patina outdoors.
    • Moderate, localised staining with coating intact: clean and, where appearance or coating continuity matters, touch up with a zinc-rich repair paint (per ASTM A780 repair practice).
    • Heavy staining, black spots, coating flaking, or any red rust: segregate the material, notify the supplier in writing with photos the same day, and hold it unused pending inspection. Using it is usually interpreted as acceptance.
  5. For visible-surface roofing, set the appearance standard before unloading: stained sheets for hidden applications only, or rejection.

Frequently asked questions

Is white rust harmful to the steel?

Light white rust is cosmetic — it affects the surface appearance of the zinc, not the steel substrate, and brushes off. Heavy, long-neglected stain can consume the coating locally, after which red rust of the base steel follows. Treat early and it stays cosmetic.

Does a thicker zinc coating (Z275) prevent white rust?

No. Wet storage stain is driven by trapped moisture and lack of airflow, not by coating mass. Z275 buys you longer red-rust life in service; it does not change storage-stain behaviour.

Can I paint over white rust?

Not directly. Clean off loose stain (stiff brush), let the surface dry, and prepare it properly — for repair areas, a zinc-rich touch-up per ASTM A780; for full repainting, follow the paint system’s surface-preparation spec for galvanized steel.

Does white rust mean the coil is secondary or defective?

No — prime coil stored wet stains exactly the same as secondary. White rust tells you about storage and handling history, not about mill grade. Judge prime vs secondary by the MTC and physical inspection, not by storage stain.

How fast can GP coil stain in Karachi’s climate?

In trapped-moisture conditions (wet wrapping, container condensation, stacked wet sheets), visible staining can develop within days to a few weeks. Dry, ventilated storage removes most of the risk regardless of season.

Will the mill or supplier accept a white rust claim?

Suppliers generally handle genuine transit/storage-stain claims case by case — which is why day-one photographs, notes on the delivery receipt, and prompt written notice matter. Keep the MTC, packing and photos together as the claim file.
